It does look nice, and I like it, but for only a few bucks more you get the Flagship which is a much better kit. I guess the PotC really do suffer from being licensed.

Did lego ever make smaller pirate ships? Something along the lines of a single masted sloop or something; bigger than the little dinghy but not as big as the full blown flagship.

Yes, quite a few in fact. Surprisingly, the three smaller Imperial ships all have 'big' names. Basically, you're looking for sets that use piece number 6051 for the bow.

Renegade Runner (probably the one closest to what you're looking for): http://www.bricklink.com/catalogItem.asp?S=6268-1

Cross Bone Clipper: http://www.bricklink.com/catalogItem.asp?S=6250-1

Imperial Flagship: (not to be mistaken for the huge one): http://www.bricklink.com/catalogItem.asp?S=6271-1

Armada Flagship: http://www.bricklink.com/catalogItem.asp?S=6280-1

Armada Flagship (again): http://www.bricklink.com/catalogItem.asp?S=6291-1

Made a liar of myself.
I went to TRU to try and find s4, and they had some PotC stuff, so I picked up Captain's Cabin.
It was, of course, marked up.

I only managed to snag the last four s4 figs in stock, but it was a decent haul.
Got two rockers, a sailor and a musketeer.

Speaking of TRU, the blacksmith attack is back in stock online, along with a few of the new space sets. Used the 50% off to get it and the Captains cabin for the accessories.

On the topic of Pirate ships I have few of questions.

As a kid I owned an original Black Sea Barracuda, and being a kid a ton of the pieces over the years were vacuumed away or lost in the backyard. I still own all the brown hull pieces (I think) and I know you can find the ship instructions online, but is there a site that lists all the pieces that came in a set? And are there sites that sell the missing pieces I would need, even the really old stuff like sails?

He has built a set of 'flex-picker' robots. I saw a real flex picker on TV, stacking pancakes in a food factory, they're quite fast.

The first camera angle really doesn't give you a sense of the size - the conveyor belts are ten feet long!

Middle hole on one leg from the side, both end holes on the other leg from front and back, which should create the two 90 degree angles that make it wrap around. Like the vampire cloak, it takes a bit of practice to get it without wrinkles.

Not that I'm aware of. I had never been to a Lego store before, but I would bet that it's pretty standard. It was nice to see the exclusive stuff in person, like the Maersk train & ship and the aforementioned Grand Emporium. I was a little disappointed in the selection of parts available in the pick-a-brick & build a mini-fig sections, but it's definitely worth checking out if you're in the area.

For any NoVa goons, the Tysons Corner LEGO store found a pile of set 8080 Undersea Explorer and they've put them out for $11.98. Well worth the investment. They also have another mid-sized Atlantis set from last year for $8, but I forgot what the name is.

Just came back from the Bellevue Lego store, and they had some decent pieces on the PAB wall, including dark red 2x4 and 6x4 wings (both sides!) and the 1x2 'log' bricks in light tan.
They also had 5 or 6 bins for Hero Factory pieces...all Chest pieces with a smattering of the little "H" logos I overheard one kid call Hero Hearts. I thought I might grab a couple for unique uses, but I could not find any way to attach them to standard Lego pieces. There were no studs, no holes, no standard bars to use clips on...
They also had the Maersk container ship back in stock.

I took a long close look at the hero pieces too, since I've been experimenting with mecha and the joints look useful. You're right, there's almost no way to attach normal lego pieces. I did see a few small spots where some Technic pieces might attach, but that was it.

I've been wanting to pick up a few sets to experiment with the new joints, but my budget is gonna be tied up in this for awhile:

Who knows, I might end up using some hero factory stuff to finish it though, I could see some of those specialized ball&socket combos being really helpful.
