I need to bring you guys some photo's of the failures at work, cam followers I can't lift going bad & destroying their bearings (that I can fit my head through). We were lucky & didn't have to resurface the cam though (8ft diameter, 12" wide per lobe).
Also, the brake disc we had to get skimmed at a powerstation workshop, as no-one else could skim a 3m diameter brake disc :v:

We use MEK as a printer solvent - fun fact, it's a constantly circulating ink stream, so the solvent evaporates continuously when the printers on, whether or not it's printing :v:

I used to work in white goods testing & we did highspeed video of drums failing at high speed, in an armoured underground bunker. They tend to be fine up until 11000-11500 rpm before they wobble. Then you have to go see how much of the video kit survived :v:

It's impossible to get a good photo, but this is one of the presses I manage:

It's a 4000T(combined pressing force) Komatsu 4 station mechanical transfer press.



The transfer system is the bit that picks the panel up from one die & moves it to the next die, from the inside it's the white bar running horizontally. We're looking from W1(entry) towards W4(exit).

The feeder bar we're looking at is lifted & pushed by massive(2m diameter) cams in the basement. The lift system is a pair of pushrods running along under the floor, driving massive rack & pinions.

This is one of the lift gearboxes, the only pic I got that didn't have one of my co-workers looking 'thoughtful' in it. Wait, there's some holes in the side - what did we take out?

That looks okay, what about the shaft supporting it?

Well, not so good. The shaft on the right is eccentric by 1.5 mm, to allow us to set the intermesh between the left & right pinions correctly. The collar on the left sits between the bearings at each end of the gear above. The little shred on the far left is almost all that remains of the rear support bearing.

This locked up the feeder system, meaning the tooling inside the press couldn't be removed (the feeder has to lift all the way up before the dies can be driven out the sides of the press), we have no spare shaft, the Japanese manufacturer has no on-the-shelf spare for this 20 year old press & was reluctant to release the drawing, they quoted 2 weeks to make & ship a new part to us.

Thanks Komatsu.

Anyway, with threats of legal action we got a drawing out of them & got a shaft made locally in 18 hours.

Also, it took 8 hours to pull the shaft out of the gearbox, it was that badly hosed.

I didn't get a picture but the 'master' pinion that drives the double gear above is really badly damaged - 3 teeth in different locations are down to 50% width remaining - probably where the bearing rollers dropped out & got munched like candy. We'll build up some stock with crossed fingers then strip it down at Easter & send the gear to be copied.

They tend not to make much noise when they go wrong, they're such a bastard to fix that it's worth coating them into sensors. With this failure the excess torque in the lift system was detected by the PTO (which takes power from the idle end of the slide drivetrain & sends it downstairs to the cambox) & shut the press down.

Best failure I got to witness was the bearing of the lift cam follower collapsed, Production stopped the press when the shrieking became too much, sparks were flying out of the cambox, 2 storeys up. It took 6 hours to cut the follower off the bearing, then we had to cut the bearing & pin out before fitting the spares we actually had.

Nope, oil really does break down - look up Oil shear sometime - you can literally 'smash'/'chop' the long molecules into shorter useless poo poo.

In the uk only the rightmost lane can cross the flow of traffic, this prevents everyone who wants to go straight from waiting behind the one douche who wants to go right.

Only a minor mechanical failure, but the following damage made my car a writeoff apparently:

Radiator is unmoved, frame is untouched. Basically the cost of a new hood & bumper painted & fitted was over the magic percentage so yes I got 90% -my excess back.

Funnily enough, the hood now latches better than before...

I have a brakes question, since they seem to be flavour of the month here:

My discs are warped, but as they' re only a few months old I'm reluctant to replace them. No one around here skims discs anymore, is there anything I can do in normal driving to remedy the vibration? Is the warping harming my breaking power significantly?

Thanks for that, I didn't follow any bed in procedure when they were replaced like 6 months ago but the vibration only showed up after I e-stopped for an accident. I'll try to find this mythical straight road I can 1-60-1 repeatedly on without causing an accident.

This. I want this to be true more than anything I've ever read, but the loads on the robot catching an engine block thrown 100 feet are far beyond what that catcher would be rated for. It would overload without doubt, possibly even break mechanical fuses.

Also, there is no telemetry, it's ballistics. I've trained auto-palletisers & it's a right dick to accurately place something at teach speed, the mathematics required to program any throw or catch movements would be beyond the controllers for sure. Timing the catch to a thrown engine block would be hilarious to watch from behind armour because if the first catch wasn't perfect the robot would be shrapnel.

That doesn't look like damage, look at the line between the (assumedly plastic) side sill and the door and it's perfectly straight. I think the red circle was to highlight the fact that Audi jacks go around the pinch weld under the unibody. I've beaten the poo poo out of the caliper retaining pin on one of my single-casting 4-pot brake calipers while it was on the one-legger (yeah I'm not dumb enough to have anything under the car while doing so) and it was just fine.

Most cars I've had support the sill in this fashion, its a pretty strong area if designed for a jacking point.
