This however, can spin all the Rod bearings it wants and I won't give a poo poo. It's stupid cheap and easy to fix. Picked it up in Pembroke MA after battling 128 traffic for 3.5 hours. This one has some rust for me to fix, but it's in shockingly good shape. More pics tomorrow.

Ugh removing window tint sucks, if you're lucky it's newer and will peel right off. Nice find tho, 2.2 right?

Nice, all things considered that rust isn’t too bad for a New England RS. Is it not driveable now or did you just not want to risk getting stuck on the way back?

Valve cover gaskets are done. It looks like that was the main cause of the oil spraying everywhere. The rear main seal may be leaking, so I brake cleaned out all the oil and wiped it down. If it comes back and it's behind the oil pan, I'll know the reason The interior of this car is in really good shape. Better than my WRX was. Another problem I have to tackle is the sunroof. The area in the front has rusted out badly. I'll need to fabricate a patch panel with a slight curve to it. Also, there isn't an air cleaner. PO fuckery.

Edit the skid plate fitment.... Make sure it’s got a cm clearance!

# ? Jul 21, 2018 12:50 |

Yea I'll update the skidplate. In the meantime, today was the first day to start the battle against rust. It's truly a battle that can never be won, but at least I can hold it off for a few years. First the sunroof. Here is how it looked before I started. This isn't good. So I went down to the welding supply store, got some C25, some .023 wire, and some welding tips for my Hobart Handler 230. I love this welder. So I practiced sheet metal welding for a bit and had some success. Then it was time to start the sanding. Sanding became cutting.... and more cutting. Somehow water got in between the structural support and the sheet metal and it rotted out from the inside. If I want the repair to last, I'm going to have to cut back halfway on that support, grind out the rust, encapsulate it, weld the sheet metal back onto it, and then fiberglass bondo to make the line perfect so the moonroof will close properly. Good times.

Seeing rust like that in a relatively modern car makes me appreciate living in rural Australia. I get annoyed about surface rust on mid 90s cars, let alone structural. You're doing good work.

The ONLY modification on it is an STI intercooler, and full service records. drat envious to be honest, so is my mate and he owns an 06 Liberty 3.0R Spec.B with the 6 speed manual! Don't Equal length headers sound like Hondas? Anyways, update time. I've been battling with the roof cancer and my he haw welding skills. Some awful practice welds Some slightly less awful welds. Better than my first attempt Evercoat short strand bondo over the welds and sheet metal solves everything. he haw! I've gotten better over the years at leveling short strand quickly with a 6 inch orbital sander. Once I figured out that you can't sand up, I started just watching for the low spots. If they look the same after I make a pass, then I stop sanding and add more material. I spent an hour fitting the sunroof so it will still fit. Add material, sand, repeat. It can't be too tight or it won't work correctly. Red Oxide primer to hold it over until I decide to do actual real painting. That won't happen until I have it road legal. Next

Going to keep this one non-turbo for the foreseeable future. So for this next patch panel, I decided to try flange welding. Well, I suck at that too. Flanges added I bought replacement arches from Subie Savers. they are made for a 4 door, but the arch and back part are the same so it should work. Trim trim trim No picture of the welds. Just picture a bunch of metal piled too high up that needed to be ground down. I saw a helpful hit about grinding welds: Use a cutoff wheel so you only grind the welds, not the metal around it. The He Haw body repair continues....

So lets talk welding. I've been less then happy with my welds, so I did some bench testing. This is me playing with the various settings. Warning, these welding images are graphic After googling, I tried reducing the spring tension on the spool. didn't help much. Then I tried a technique where I lesson the angle dramatically. Front Back Not the greatest ever, but acceptable.

Back from vacation. These are not by any means finished, but now that it's acceptable to be street legal I'll be focusing on getting the car on the road. If I do want to finish these the right way, the red oxide primer becomes my guide coat. I then sand it of with a durablock using 220 grit, fill the low spots, repeat the process, then use putty on the pinholes, prime with epoxy primer, then paint. I'll probably spray bomb it with some matching paint for now.

Went to the junkyard this morning, picked up a battery tie down and some aluminum bumper beams from a 2004 forester. Slow_is_fast tells me that they weight a lot less than the stock ones and won't kill you in an accident like the JDM ones.
